Got some more time in the suit tonight, and focused on the legs. Did the heat gun seal and added some battle damage:
A slash on the leg that was a bit to deep, so I'll have to patch it from the inside:

Then I did the vent detail on the thigh plate, to match the plastic Space Marine minis. Any excuse for a vent is a good one, since it's gonna be pretty hot in this thing once it's done. I'll be putting in some mesh behind it and maybe a cooling fan.

Last night I added details and heat sealed the other thigh plate and the "diaper" part. Then I sealed the right lower leg seams with caulk. I'll take pics when all the lower body components are done with that step.

Ok so here are the legs, caulked. Some of the seams were pretty deep and didn't get completely smoothed over, so I'll go ahead and coat the legs in plasti-dip anyway and see how it looks. Some things will be covered by decorations and additional details anyway, so I'm not too worried about it at this point.
The parts are on my porch drying from the plasti-dip layer, so I'll take pics once they're dry.

OK, first coat of plasti-dip done. The picture is terrible quality but... there's a reason I'll need a second coat, so you aren't missing anything.

So I finally got into the attachment of the knee joints. This image is the bracket from the left thigh, which will connect as a hinge to another bracket in the shin plate.
The bolts do not go through the foam exterior. I'm trying to avoid using any foam as structural components, so everything will attach to the skeleton frame whenever possible.

Today I got a good bit done. Put another coat of plasti-dip over the legs and repaired a couple of minor problems that had popped up over the last few weeks.
For the left upper thigh vent, I put in a sheet of plastic canvas. I plan to put a computer cooling fan behind it.
Then I completed the knee joints. The brackets are made from nickel plated steel bars with 1/2" PEX clamps attached to the PEX skeleton. It's a simple cotter pin with some washers.
Here are the legs completely assembled and knee hinges complete.
I also put a coat of plasti-dip over the hip piece. I'm not fully decided on how that will attach to the thigh plates, but in the meantime I'm now working on how to hinge the arm plates.
